Spot Welding in Collision Repair: Why It Matters for Your Car
When an automaker builds a car body, it stitches the panels together with thousands of spot welds long before that vehicle ever rolls off the line. So when your car needs a panel replaced after a collision, the right way to put it back together is often to copy exactly what the factory did. That process has a name: squeeze-type resistance spot welding, or STRSW, and it is one of the most important tools in a modern body shop.
The way it works is simple to describe and hard to master. Two copper contact tips clamp a pair of panels together, then push a huge jolt of electricity through the metal until it fuses. Nothing is added and nothing is removed. What makes it different from the welding most people picture is the sheer power involved. A MIG or MAG weld runs somewhere between 40 and 200 amps. A spot weld averages around 6,000 amps, and some jobs call for 10,000 amps or more. It is also fast, finishing a weld in a second or less, while a MIG plug weld takes several seconds and then has to be ground down afterward.
What Is Actually Changing on the Shop Floor
Not every manufacturer relies on spot welding. Some now specify rivet bonding or other joining methods depending on the vehicle and the specific repair. For the automakers that do call for it, the reason is straightforward: it reproduces the original construction and keeps the body's designed strength intact. The catch is that the equipment and the building itself have to be up to the task. These machines have come a long way, but an older shop with weak or aging electrical service can struggle to feed them enough power to do the job right.
The bigger misconception is that spot welding is a push-button operation. It is not. A technician has to understand how current travels between the tips and how to dial in the settings each OEM demands. Honda, for one, requires manual adjustments to get a proper weld. The structural integrity stays where the engineer intended it. Aluminum and plastic are a different story entirely and require their own joining techniques, so a shop that knows what it is doing will never treat every material the same.
Why This Matters When Your Car Is in the Shop
A weld either meets the manufacturer's spec or it does not. OEMs frequently define a destructive test result, such as a nugget tear-out size, to prove a weld will hold. Many welders have built-in quality checks, but those readouts do not always tell the whole story. The best practice is a peel test, and it works best using leftover metal from the very car being repaired, not random scrap.
Steel is like bread: same base ingredients, but the additives change everything, so a test weld only means something on the vehicle's own metal.
That detail matters more than most drivers realize. Two pieces of steel can look identical and behave completely differently under stress because of how they were formulated. A shop that tests on the actual material is a shop that respects the difference.
